Foseco’s new line of filters aims to improve performance by mini- mizing inclusions and controlling metal flow.

Te filters perform two major functions that generate a
wide number of benefits for the casting producer: 1. Filtration: Filters can remove the majority of non-
metallic inclusions in the metal stream. Smaller particles are then trapped by a variety of chemical and physical mecha- nisms within the filter structure. Various investigations show filters are in the region of 80% efficient at removing inclu-
sions. 2. Flow Control: Filters reduce the energy within the
metal stream and facilitate low turbulence as the casting cavity fills.
Te benefits of filtration of steel castings include higher
integrity, less scrap, reduced rectification time and costs, improved surface finish and reduced inspection requirement. According to Modern Casting’s “48th Census of World
Casting Production,” the global production of steel castings is 11 million tons. Market surveys estimate that less than 8% of global steel casting tonnage is filtered, meaning roughly 10 million tons of castings are not being filtered. Foseco, the foundry division of Vesuvius, London, under-
took a market study to understand why the uptake of steel filtration technology has not reached a higher level. Many reasons can be cited, including casting size (some castings are currently too big to filter), casting type (some castings can be very low integrity) and geography (low labor costs making high levels of repair cost effective). Many steel casting facilities do use filtration technology
but only apply the filters to a limited proportion of the cast- ings they produce. Te reason for this includes concern that the application of the filter will cause problems and incon- sistencies during the casting process, particularly in terms of mold fill. It was also noted that there is a clear demand from casting producers for higher efficiency filters. In response to the need for filtration systems that provided
more consistent performance, Foseco developed an improved zirconia-based ceramic foam filter to complement its STE- LEX product range. STELEX ZR ULTRA incorporates a ceramic frame around the sides of the filter. Tis allows the filters to be lower in weight, while maintaining the required strength to withstand the impact and passage of molten steel. Te lower weight reduces the occurrence of pore blockage within the filter structure and facilitates the ability to sup- ply a product with finer porosity.
