ENTRY: CASTING 101 Approached by their customer to manufacture a
revolutionary marine propeller, the foundry worked with their customer to develop a process that would yield an acceptable part using Additive Manufacturing.
The investment casting
process was selected due to the shape of the blades and the ability to achieve near net shape, reducing machining cost. Due to this complex geometry of the part, it was determined that 3D printed patterns would be far easier and more cost effective than constructing traditional tooling. A major challenge in producing this component is the requirement to provide it in a fully machined and polished state, thus the casting must be free of shrink and porosity to produce a conforming propeller. The foundry designed a gating and pouring system that is robust enough to pour as both a PMMA and an SLA Quick Cast pattern in relatively high volumes with industry leading low foundry scrap. The design prevents the blades from moving during solidification which reduces set up time at machining. Their customer has saved significant processing time and reduced scrap though concurrent engineering.

The casting contest is open to members of the Investment Casting Institute and was designed to recognize foundries which manufacture parts and components that best illustrate and promote the benefits and flexibility of the investment casting process, or which demonstrate problem solving techniques for the customer.
