and internal defects such as keyholing and porosity can introduce invisible weaknesses in a part that can only discovered through CT scan or destructive test. Through our work with jet engine manufacturer

Pratt & Witney, an RTX company, we have made it possible to simulate the location and type of defects that will occur in Laser Powder Bed Fusion part and adjust print process

parameters to improve quality. Accurately predicting part performance helps

to reducematerial waste fromover-engineering, leading to more efficient designs. As a result, virtual testing and validation will significantly accelerate the time-to-market for new aerospace components and systems.

Process simulation and digital twin technologies are unlocking AM's full potential

    3D printer technologies and materials are making huge leaps, improving speed and repeatability. However, accurately modelling the complex physics of additive manufacturing remains a significant challenge. To build confidence in additive

manufacturing for critical aerospace components – especially structurally vital parts – simulation results must consistently match real-world processes and final part

performance. Continued effort to improve simulation accuracy and speed will help to further reduce development times and costs for new aerospace designs. Furthermore, advanced compensation

and digital twin approaches are closing the gap between the nominal part designs and manufactured part, building on physics-based simulations to quickly remedy remaining quality issues using final part quality measurements such as CT and 3D optical scans. Ultimately, the use of predictive, data-driven methods is the key to additive parts making an impact beyond defence and space applications and enabling sustainable commercial aviation innovations to take flight. Continued collaboration between materials, additive manufacturing, simulation and quality experts is crucial to build confidence, streamline certification and unlock new possibilities in aerospace engineering.
