Hydraulic separation


When installing new boilers onto old systems, it is advisable to separate the boiler and heating circuit using either a low loss header or plate header exchanger. At Alton Castle, a low loss header was fitted to optimise the performance and efficiency of the heating system while regulating the system’s flow rate. New associated pipework was also fitted, which Mellor & Mottram welded offsite.


Flueing


But at present, replacing any ageing, inefficient non-condensing boilers with high- efficiency condensing boilers remains one of the most cost-effective, non-disruptive solutions to rapid, significant energy and emission savings. And certainly, at Alton Castle this proved the most viable route to achieve the required high-performance heating.


Mellor & Mottram, specialists in heating solutions for Victorian buildings, prepared a specification for the boiler replacement with work on the project beginning at the start of the year.


Director Stuart Mottram of Mellor & Mottram recommended installing three Remeha Gas 220 Ace 160 floor standing boilers as the most appropriate solution to meet the heat demand in a compact footprint.


“Reliability and energy efficiency were key priorities on this project, which was the primary reason for recommending Remeha boilers,” said Stuart.


Avoiding any disruption to the heating service throughout the changeover was a requirement that the Mellor & Mottram team successfully met by installing temporary boilers to provide uninterrupted heating while the works were in progress.


Access limitations


The first major obstacle to overcome was one of access. Space constraints are common in older, historic properties like Alton Castle, where the plant room is often a cramped, low-ceilinged space, typically situated in the basement of the building. “A further benefit of selecting the Gas 220 Ace boilers for this project is their lightweight design and compact dimensions,” Stuart explained. “These features helped us to overcome the space and access restrictions when lifting the boilers down two flights of stairs into the cellar area and then on into the plant room through the narrow doorways. The boilers are also supplied with integral castors for easier manoeuvrability, which meant that we could then wheel them directly into position.”

If condensing products are replacing non- condensing boilers, flueing may be a further factor for consideration to maintain the aesthetics of the building while ensuring that all safety requirements are met.


“Flueing arrangements were more complex at Alton Castle due to the building’s listed status,” added Stuart. “The most straightforward solution was to use the Castle’s existing chimney. Working with Sigram Flues Systems, we scaffolded five storeys of the chimney, relined it with a Thermaflex liner, dropped the flue inside the lining tube and inflated it using steam.”


Optimising efficiency


The Gas 220 Ace boilers are fully modulating with direct weather compensation capability. This enables them to match heat demand closely at all times to maximise energy efficiency and comfort levels, meeting the requirement for high efficiency, while helping protect the building fabric by avoiding sudden temperature fluctuations. With occupancy varying from month to month at Alton Castle, KYT was keen to add zoning control for optimal benefits. To achieve this, Mellor & Mottram fitted temperature sensors on each floor of Alton Castle, connected to the flow and return connections.


“The Trust love it,” said Stuart. “Not only is the heating more efficient and effective, but it’s simple to control. We’ve set up the system to provide four time settings per zone so that they can alter and adjust it themselves easily. This provides them with added flexibility to match building occupancy and demand, so that they can avoid unnecessary energy waste, and needlessly high heating bills.”


Listing celebrates a building's special architectural and historic interest and protects it for future use and generations – but it can present interesting refurbishment challenges. At Alton Castle, all the hurdles have been successfully overcome. The result is an energy-efficient zoned heating system, with Remeha boilers at its heart, that will enable KYT to contribute to the long-term sustainable use of this historic building while ensuring a warm welcome for all its guests.
