Many return air grilles, filter grilles and filter racks are under sized. It appears that they may be sized based on their actual measurement, when they need be sized by their actual “free area opening” size. IE: a 20” x 20” filter grille is not equivalent to 20” x 20” duct. The 20” x 20” grille only has 262 sq.inches of free area opening verses 400 sq.inches on the duct. It will require another 10” x 20” grille to equate to the same square inches as the duct work. Generally speaking, grilles and filter racks should be sized 30% to 50% larger than the return duct size to compensate for the loss of free area opening.
Although the the normal consideration when selecting a grille or filter rack may be physical limitations, the system air flow is the critical factor and needs be the primary consideration. Installation ease is secondary.
